Project Overview

In high-traffic logistics facilities, maintaining safe access areas is critical to keeping operations running efficiently and protecting staff from avoidable hazards. Warehouses operate around the clock, and even minor safety risks can disrupt operations, increase liability, and endanger employees.

Following a recent safety inspection at a major UK food retailer’s distribution centre in St Helens, Harcon identified a deteriorating internal guardrail system that was no longer fit for purpose. The existing system posed a significant risk to personnel working near the edge of raised platforms, where pallet handling and goods movement take place.

To resolve this, Harcon designed, supplied, and installed a brand-new Kee Klamp internal guardrail system with integrated toeboards and a Kee Pivot pallet gate providing a fully compliant, durable, and reliable safety solution. The project ensured that warehouse staff could continue their daily operations without the risk of falls, while management gained confidence in a permanent, high-quality safety installation.

The Challenge

During Harcon’s annual inspection of the warehouse assets, our engineers discovered that the existing internal guardrail was loose, unstable, and unsafe. The concrete underneath the guardrail had deteriorated over time, further compromising the system’s stability.

This posed several risks:

  • Potential fall hazards for staff working in high-traffic areas.
  • Unsafe pallet handling, as personnel accessing the edge could be at risk of slipping or losing balance.
  • Regulatory non-compliance, since the system no longer met current UK Work at Height Regulations.
  • Operational disruption, because any incident in this area could halt warehouse processes and affect distribution to over 1,300 stores across the North West and Wales.

The client needed a solution that would be strong, compliant, and long-lasting, while minimising disruption to a facility that operates 24 hours a day, 7 days a week.

The Solution

After a detailed site survey, Harcon recommended a tailored solution to replace the failed guardrail system:

  • Kee Klamp Internal Guardrail System – This robust, modular system provides strong edge protection and ensures staff can safely access and work in elevated areas. Its modularity allows for adjustments in future if warehouse layout changes.
  • Integrated Toeboards – These prevent materials, tools, or pallets from falling into lower areas, reducing the risk of injury or damage.
  • Kee Pivot Pallet Gate – This enables safe loading and unloading of pallets without exposing personnel to open edges or fall hazards. The self-closing pivot design ensures the gate remains secure after use.

Benefits of the proposed solution included:

  • Full compliance with UK Work at Height Regulations and relevant safety standards.
  • Long-term durability designed for high-traffic warehouse environments.
  • Modular design, allowing flexibility for future warehouse layout changes.
  • Minimal maintenance requirements.
  • Enhanced staff confidence and safety in daily operations.

The client approved the proposal promptly, allowing Harcon to proceed without delay.

Implementation

Harcon approached the project with careful planning to ensure efficient installation with minimal disruption to ongoing warehouse operations.

First, the existing, deteriorated guardrail system was removed safely, and the surrounding area was prepared for installation. Special attention was given to the structural integrity of the platform surface, ensuring a solid base for the new system.

The Kee Klamp guardrail, complete with integrated toeboards, was then installed to provide a stable and secure barrier. Installation included correctly securing each component to ensure long-term durability and compliance with safety regulations.

Next, the Kee Pivot pallet gate was installed at the designated access point. This gate allows warehouse staff to move pallets safely without the risk of falling over the edge. The pivot mechanism ensures it self-closes after each use, maintaining a secure barrier at all times.

Throughout the installation, Harcon coordinated with warehouse staff to avoid disrupting daily operations. Once installed, the system underwent a thorough inspection to verify compliance, stability, and safety before being handed over to the client.

The Outcome

The warehouse now benefits from a fully compliant and secure guardrail system. Key outcomes include:

  • Enhanced safety for personnel, reducing the risk of falls and accidents in a critical operational area.
  • Safe pallet loading and unloading, ensuring daily processes continue efficiently and safely.
  • Durable, low-maintenance solution designed to withstand high usage and heavy-duty warehouse conditions.
  • Increased operational confidence, knowing that all edge protection meets regulatory standards.

Management can now focus on warehouse logistics without worrying about hazards, and staff can perform their roles safely and confidently.
